The Number That Actually Predicts TPO Service Life

Ask any TPO bid for the thickness over scrim, not just the membrane thickness. The scrim is the polyester reinforcement inside the sheet, and the layer above it is the weathering layer that absorbs all the UV. When that layer erodes or cracks down to the scrim, the membrane has failed. ASTM D6878 requires thickness over scrim to be at least 30 percent of total thickness, which works out to 18 mils on a 60 mil sheet. Two membranes can both be labeled 60 mil and differ meaningfully in how the polymer is distributed. That spec tells you more than the brand does, and it is the kind of question we bring to all our commercial roofing services in Maryland.

TPO Conditions Worth Attention

TPO problems concentrate at the welds and at the surface, and they behave differently from EPDM or asphaltic failures.

Seams Opening at the Edge

A seam that separates rarely failed from age. It usually never fully fused, which is a cold weld left behind at installation. Weld quality depends on temperature, speed, pressure, and a clean surface, and a cold weld can look perfectly closed for years before it lets go.

Surface Crazing or Chalking

Fine surface cracking suggests the UV stabilizer package is depleting. On membranes from the earlier generations of TPO this happened faster, which is why a roof's manufacturing era matters alongside its measured thickness.

Punctures From Rooftop Traffic

TPO is not the toughest membrane underfoot. Where HVAC technicians walk the same route to the same units, thinner membrane wears and eventually punctures. Walkway pads solve this cheaply and are constantly left out of bids.

Grease Staining Near Exhaust

This is the important one. Animal fats and cooking oils migrate into TPO's polymer matrix, causing the membrane to swell, soften, and turn tacky. If there is a kitchen exhaust on your TPO roof, the membrane around it is on a much shorter clock than the rest.

Repair, Recover, or Replace TPO

The membrane surface is a poor guide on its own. What sits under it is what decides, which is why moisture testing comes before any recommendation.

Least Invasive

Targeted Repair

Punctures and localized seam failures on a membrane that still welds well. Aged TPO can still take a reliable repair, and studies of field aged membranes have found the adhesion of new repair material to aged TPO comparable to values measured on new membrane.

Buys You Years

Recover Over the Existing Roof

Available only where the assembly qualifies: one existing covering, dry substrate, sound deck, and manufacturer approval. It avoids tear off and disposal cost, and it usually triggers energy code insulation requirements that belong in the estimate up front rather than later.

Option 3
Full Upgrade & Reset

Full Replacement

Widespread wet insulation, membrane eroded down toward the scrim, or two or more roofs already in place, which the code does not permit a recover over. At that point the assembly comes off down to the deck.

How TPO Work Is Done Correctly

Confirm the membrane, specify by thickness over scrim rather than by name, weld to spec, and prove the welds before leaving the roof.

Confirm It Is Actually TPO

White thermoplastic roofs look alike from above, and TPO and PVC are not compatible repair materials. Positive identification comes first, with a core cut when the surface does not settle the question.

Specify Thickness Over Scrim

Membrane gauge is chosen against rooftop traffic and service expectations, and the thickness over scrim spec is requested from the manufacturer rather than assumed from the overall number.

Weld to Specification

Seams are cleaned, welder temperature and speed are set for the day's conditions, and test welds are run before production welding begins, because ambient temperature changes what the machine needs to do.

Probe Every Seam

Finished welds are probed along their length to confirm full fusion. A weld that looks right and probes open is the single most common reason a newly installed TPO roof leaks.

A TPO Roof Is Only As Good As Its Welds

The membrane arrives from the factory in known condition. Everything that determines whether it lasts twenty years happens on your roof: how the seams were welded, whether the welder was adjusted as temperature changed through the day, whether anyone probed the seams afterward, and whether walkways went in where people actually walk. TPO suits most commercial buildings, and there are specific situations where it does not.

Office, Retail, and Warehouse

TPO's natural territory. Large areas, a reflective surface that reduces cooling load, welded seams, and reasonable cost. Add walkway pads on the routes to rooftop equipment and this system does very well.

Restaurants, food processing, and anything with grease laden exhaust. Cooking oils attack TPO, and PVC exists precisely for these buildings. A contractor putting TPO on a restaurant roof is choosing his own convenience over your roof.

What thickness of TPO should I get?

Match it to rooftop traffic and how long you plan to hold the building. Forty five mil suits low traffic roofs, sixty mil is the common commercial specification, and eighty mil suits heavy service traffic and the longest warranty tiers. Ask for thickness over scrim on any bid, since that number varies between products sharing the same overall gauge.

How are TPO seams joined?

By hot air welding, which melts the two sheets together into a single continuous material rather than gluing them. Done correctly the seam is as strong as the membrane itself. Done at the wrong temperature or speed it produces a cold weld that appears closed and fails later.

Can old TPO be repaired?

Usually yes. Field aged TPO generally still welds, and testing of aged membranes has found repair adhesion comparable to values measured on new material. Heavily weathered membrane needs more aggressive cleaning and preparation, and membrane eroded down to the scrim is past repair in that area.

Is TPO always the right choice?

No. Grease laden exhaust from commercial kitchens attacks TPO, and PVC is the correct answer on those buildings. Heavy foot traffic favors thicker membrane or a different system entirely. Chronic ponding shortens the life of any membrane and needs correcting regardless of what goes on top.
